What's needed is the infamous dancing girl, the one so popular for her secksy dancing in the readyrooms across the world. Yeah, slap a laser sight on her head and a TSA tattoo on her calf .... ... .. . I'd follow her anywhere.

you could prolly make a suit out of old car tiers, just need a angle grinder really, you cut the weird carapace like padding out of them.

Just something I am not entirely sure on, do we know the heavy from NS1 is how the heavy in NS2 will look? We already know the basic marine is going to have a different look. Something to think about.

Oh, and might I suggest the use of an existing costume, then modifying it to look like the Heavy you are after. That might minimize some of the effort required.
